Do I need to still need to use a larger bolt if I use the stub shaft instead of cutting the existing one?

I agree, but if you have access to welder, you can just weld up the oil hole on the cut shaft like i did. Used same bolt also, no probs after 30k km's.

do i need to remove the oil pan to remove the oil pan to remove the oil/balance shaft

I'm still uneasy about using a stubby-shaft for the bal-shaft removal. I'd rather turn down the rear bal-shaft on a lathe so that the timing belt tension isn't pulling on a single bearing.

Any experience with this?

I have heard about that but never known anybody that actually done it.

I think that cold be a good idea. Having said that I have use the "Cut the BS to make a Stubby" on numerous occasions and never seen any ill effect.

I simply use a "Hex Screw" instead of welding the Hole shut.

i already have the stubby , so i might aswell use it, what do i need to do from the oil pan side to remove the shaft? or will it pull out once i remove the oil pump?

You will need to remove the Oil Pan before you pull the Oil Pump (Front Case). That is how you'll access the back of the Front Case to put the Stubby in.

You will also need to rotate the two Front Balance Shaft Bearings or replace them with the one that came with the Kit if you actually bought one.

One more thing that you will also need to do is to put a Bolt with some High heat RTV on the Treads in the Front Balance Shaft Thesionner Pulley Hole so Oil does not come out of that Hole.

Mitsubishi uses a stuby shaft in the 4G63 based 1.6L engine. It's essentially the same engine with a smaller bore and stroke. If mitsubishi puts them there from the factory, then there's a pretty good chance it'll work well for you too.
